There is a simple way to solve this problem: what's nice about ttf fonts is that you can specify the width of each character, and even make zero-witdh characters (characters which don't take place :))) ). This can be used to make diacritics which will appear on the other characters. So you just need in this case the 15 consonants without anything on them, the 25 standing alone vowels glyphs, and the 25 vowel diacritics as zero-width characters, so only 65 glyphs needed, for the same result! Moreover, since this font will then have less than 255 characters, you can also maybe solve the problem you're facing. Though since I've never done anything like this, I cannot give you more advice on this. Where did you get that font program? Anybody has an opinion about it? I'm considered making a font for Itakian, but I wonder what freeware font creators are worth...
